HVAC Tonnage: What Size System You Actually Need
A “ton” of cooling has nothing to do with weight. It’s 12,000 BTU per hour, a unit descended from the ice-block era, and it’s the number every HVAC quote is built around. Get it right and the system hums along for two decades. Get it wrong, and the direction of wrong matters more than people think, because in this trade the oversized mistake beats the undersized one for damage done.
The chart everyone wants
For a typical home with average insulation in a moderate climate, cooling sizes land near 1 ton per 500 to 600 square feet.

What moves the number
Climate zone swings it hardest, a Phoenix house needing half again the cooling of the same plan in Minneapolis. Insulation and air sealing come next, and this is the connection almost every homeowner misses: attic insulation and sealing work can drop a house a full size class, which means a $2,000 envelope project sometimes buys a $1,500 smaller system plus twenty years of lower bills. Ceiling height, window area and orientation, sun exposure, and duct condition fill out the list.
The real answer is a Manual J load calculation, the room-by-room engineering method that turns all of the above into a number. Any installer quoting a replacement should run one, and “we’ll just match what you have” is the wrong answer, both because the old system may have been sized wrong in 1998 and because your house has changed since. If you’ve insulated or air-sealed since the last install, matching the old tonnage guarantees oversizing.
Why oversizing is the expensive mistake
Undersized systems announce themselves: the house never quite reaches setpoint on the hottest days. Annoying, obvious, occasionally fixable at the margins.
Oversized systems fail quietly. The unit blasts the house to temperature in ten minutes and shuts off, then repeats, a pattern called short cycling. Every one of those starts is the hardest moment of a compressor’s life, so the machine wears out early. Comfort suffers in a subtler way too: an AC dehumidifies only while running, and a short-cycling unit leaves the air cool but clammy, which is why oversized-AC houses feel like basements. Add the higher purchase price and the worse efficiency, and “bigger for safety margin” loses on every axis.
Contractors oversize anyway, partly from old habit and partly because the callback for “it can’t keep up” is scarier than the silent damage of short cycling. A Manual J on paper is your defense.
Sizing and the equipment decision
Tonnage interacts with what you buy. Heat pumps size to both heating and cooling loads, and in cold climates the heating load dominates, sometimes arguing for a slightly different capacity than the AC-only math suggests, or for variable-speed equipment that modulates instead of cycling. Variable-speed compressors also forgive small sizing errors gracefully, one reason they’re worth their premium in the cost comparison.
And since capacity drives price at $500 to $1,000 a ton, right-sizing after an envelope upgrade is one of the quiet ways the efficiency credits pay twice: once on the insulation, again on the smaller machine.
